SERVICE PROCEDURE / INFORMATION:

REMINDER:  Customer satisfaction and retention starts with performing quality repairs.

  • Replace all four (4) brake hoses following the procedures supplied in the applicable Service Manual.

HELPFUL TIPS:

  • To minimize brake fluid loss, replace the brake hoses one at a time.
  • Maintain the brake fluid level in the reservoir at the MIN level or higher as each line is replaced to reduce the amount of air entry into the brake system as some air will enter as each line is replaced. Brake bleeding will be required to complete these repairs.

IMPORTANT NOTE:  If the brake fluid level drops below the MIN level at any time during these hose replacements, refer to the Cautions and Notes in the Service Manual Brake Bleeding Procedure as separate bleeding of the master cylinder and/or VDC HCU may be required.  Additionally, if the vehicle is equipped with manual transmission, clutch system bleeding will also be required.

  • Before attempting to remove the flare nuts from the hoses, spray them with a silicone-free penetrant / lubricant to help make their removal easier and reduce chances of damaging the brake pipes. Since the original brake hoses will be discarded, use a Vise-Grip® or equivalent to hold the brake hose female ends while breaking the brake pipe flare nuts loose.  This will prevent damaging the mounting brackets on the frame rails.  Once removed, clean the flare nut with brake parts cleaner to remove any residual lubricant prior to reassembly.
  • After removing the hose from the brake pipe, use a rubber caliper bleed screw cap on the end of the pipe to minimize fluid loss.

Rubber Bleeder Screw Cap

IMPORTANT NOTES:  There have been a small number of reports from the field describing difficulty removing the flare nut from the female brake hose connection.  Normally, once the flare nut is broken loose, it should thread out by hand and thread back into the new hose end the same way until the flare on the end of the brake pipe contacts the seat prior to final re-torqueing.  In some cases, Technicians report having to use a wrench to fully remove and re-install the flare nuts.  When this occurred, some Technicians reported the brake pipe was not fully seated when the flare nut was re-tightened and a fluid leak resulted.  The following procedures are being supplied to provide Technicians a way to evaluate and address this condition should it be found.

If during removal a wrench is required to fully remove the flare nut from the brake hose, thread damage may have occurred.  To determine this and address it where necessary, use the following process.

After threading the flare nut into the new hose by hand (NO Tools) as far as possible, measure the length of the insertion as shown in the image below.  If the length shown below is more than 9mm, thread damage is likely.  Loosen and remove the line and proceed below for further instruction.

The flare nut thread size is M10 X 1.0 (thread pitch).  If a wrench is needed to remove the flare nut, it will most likely also be needed when reinstalling the flare nut into the new hose end.  To alleviate this, the use of a thread “chaser” to repair the flare nut threads is recommended over the use of a die to repair the flare nut threads.  Using a thread chaser will clean and re-align the existing threads without removing much if any material whereas, a die will achieve the same results but, be more aggressive and may re-cut the damaged threads which must be avoided.

Regardless of which tool is used, it is critical for the flare nut to be “square” or perpendicular to either tool before proceeding as shown in the comparison photos below.

With either tool, use care to NOT deform or otherwise damage the brake pipe.  When using a die, it is important to protect the brake pipe from being contaminated by metallic residue generated by repairing the threads.  Use the bleeder cap as shown above to seal the end of the brake pipe.  After the thread repair process is completed, wash away any metal chips or residue before removing the bleeder cap, reinstall the pipe, tighten the flare nut by hand and recheck the length as shown above to confirm it is less than 9mm.  If it cannot be tightened by hand to less than 9mm, replace the brake pipe assembly to prevent a possible post-repair brake fluid leak.

The key during reassembly is to be certain the brake pipe flare is fully seated in the new hose end when the flare nut is re-torqued to specification.  When the flare nut “bottoms out” in the hose end, always confirm there is NO up and down movement or looseness of the brake pipe within the flare nut.  In a case where the flare nut threads are damaged, the nut may tighten before the flare is properly seated.  In this case, the brake pipe will still be loose in the flare nut when checked, indicating to the Technician the flare nut and hose end threads need to be re-inspected.

When applying the final tightening torque to a flare nut which has been cleaned with a die or thread chaser, do NOT use the standard torque wrench tightening method since the thread condition is now different from the original factory condition.  Use the angle tightening method shown below after reaching the initial seated position after tightening the flare nut by hand.  Once seated by hand, mark the flare nut as shown below, and tighten it an additional 270 to 315 degrees (3/4 to 7/8 turn).

  • During reassembly, always make sure all caliper to hose banjo bolt sealing washers have been removed and replaced with new to avoid leaks caused by stacking new washers on top of old ones.
  • When securing the new front hose to the front strut bracket, position the caliper end banjo fitting as shown in the photo below. This eliminates any unnecessary twisting of the hose when reinstalling the banjo bolt.

Banjo Fitting

IMPORTANT REMINDER:  Always use all eight (8) NEW sealing washers included in the brake hose kit.

  • After refitting the brake pipes to the new brake hoses, always reinstall the spring clamps in the proper direction as shown below.

Brake Hose Spring Clamp

Torque Specifications:

IMPORTANT:  Use the specific values supplied below as some have been revised from those supplied in the Service Manual.

  • Brake Hose Mounting Bracket Bolt: 33 Nm (24.3 ft. lbs.)
  • Banjo Bolts: (at calipers) 26 Nm (19.2 ft. lbs.)
  • Brake Pipe Flare Nuts: 15 Nm (11.1 ft. lbs.)
  • Front and Rear Caliper Bleeder Screws: 8 Nm (5.9 ft. lbs.)
  • After replacement of all 4 brake hoses is complete, bleed the brake system in the specific order supplied in the procedures outlined in the applicable Service Manual. See IMPORTANT NOTE in Step 1.  Always wash off any components that may have come in contact with spilled brake fluid thoroughly with water.  NOTE:  Any water that was used for washing off spilled brake fluid must be processed in accordance with Federal, State and Local regulations.
  • When complete, always road test the vehicle and confirm proper brake system operation to complete the procedure.
